I just did the math and with this 25 pounds I can get 160~ castings of a single Hirst mold (just to give you an idea of how much powder you need for castings).

I need 663 1"x1" floor tiles for the corridors and wall/door bottoms, and 316 for the rooms. The hirst mold has 10 tiles. My plan is to complete the corridor tiles and glue/paint them while I'm waiting for more dental stone. I will then do the room tiles, finish the walls, and cast the doors/chests/accessories with the second batch of dental stone.

Began to run out of room in my trays so I started gluing the corridor tiles to the cork board.

Started putting together some of the wall pieces today. I'm going to make several different types of walls (i.e. 1x1, 1x2, 1x3, etc) and then mold them so I don't have to glue 1000 pieces together. This way I will have strong, solid pieces that will last a lot longer.

Excellent ! I really like the looking of those ! I hope you'll find enough time and motivation to get this project untill the end.

How do you plan on doing door entrance ? Are your walls gonna be modulaŕ thus not glued to the board ?

By door, I'm assuming you mean the regular door entrances to rooms? I plan on using the Hirst doors, but they are 1x2 when assembled, whereas the Heroquest doors are 1x1. I have a plan that I will test out tonight and take pictures.

If you mean the quest entrances, I'm going to use the Hirst spiral stair case I think. Something like these:
